Title: My FC t2 project

Had this car a while now and its been stood around doing naff all for ages now,
while the first photo does the car a shed load of justice don't let this fool you like it did me its a total dog,
after getting it back home I spent a little time getting the engine running a idling as it should before I whipped it out so I could start tidying up the bodywork and get it looking all nice.
at the time it didn't look to bad but the more I looked at it I was convinced it was hiding something as the sills had been patched up from what I could see, so I had a prod around to find a hole or two this caused me to just leave it in the corner and forget about it for a month or two
maybe four.
Well the last few months ive been back at it and instead of scraping the shell and trying to find a slightly better example im going to dig deep and try my upmost to keep it on the road.
So I towed it down to my unit and got cracking it wasn't long before I had bitten off more than I could chew but in for a penny in for a pound.
im an asphalt plant engineer by profession and work on my own cars but ive never tackled welding in floors and sills before but cant be much to it.
sorry to bore I have loads more pics so if you guys would like to see some more ill gladly bring you up to speed to where I am now.

I tried uploading pics from my I phone but the files are to large so all I can get to work are the thumbnails.

Excellent news that this is not going to be a scrapper as they are going to become rare now real soon

Ref posting pics; uploading direct to the forum, as you found, has significant limitations, but I see your pictures are hosted on PhotoBucket, so linking to those photos couldn't be easier. All you need to do is go to the photo on PB, left-click on the "Share Links", "IMG" option, which will automatically copy the link. Then simply paste the link into your post. Your have almost done everything correctly, it's just that the links you have created are to PB pics that are thumbnail sized (not full size)? I assume you have "full size" pics somewhere up on PB, so all you need to do is link to those, rather than the thumbnails. I'd try to fix it for you, but your PB account is private, so I can't see anything other than the thumbnails you've shared. Here's an example (sorry, not an FC!), it takes just three clicks once you are viewing your pic on PB and have started your post on here.

Thought I was looking at the underside of mine for a minute then! Well done cracking on with it. I'll keep an eye out here and see if it gives me the motivation to finish mine. 2 years and counting! LOL

Hi casey I did upload the full size photos but on the preview all it showed was a small black and white cross sysbol so I assumed the pics wouldn't of uploaded and the only ones that would work were the thumbnails. Thanks for the help

well here's a few more photos it was hard to pic a point to actually start from but it does get a little better. oh and its not going to be repaired back to factory as panels as you are prob aware are quite hard to come by not only that but expensive also,
so ill do my best to make it look about right its a car I love and will more than likely keep until it falls apart (again) lol.
oh and it did come with some hks goodies but im not 100% sure what it does I did have a play when the engine was in and it did all seem to work.

Thats cool, itl be a shame to get rid of it. Although it looks bad to start with, it actually wont take too long to repair. Just get a 1metre square panel of sheet steel - (1.0mm, or 1.2mm i think i used) and then go to Asda and buy lots of crisp boxes lol. Then just take it at a section at a time, cut out the rot, make up a cardboard template to fit the material youve cut out, and then make that template out of sheet steel and weld it back up. Youll be suprised how quickly it can be repaired.... Try and keep the sections that you cut out to 'square' or 'rectangle' shaped sections as that way its easy to make/cut out the steel. For the 'curved' sections, if possible just use the piece of material youve cut out as a kind of 'mould' to bend around, then tack it in and just shape it to fit. I have only basic mig welding skills but by doing it like this, ive managed to repair/rebuild some absolute pieces of scrap into near perfect cars...!

P.S. You didnt buy this from a guy in south london that had another black egr did you?

No lee, I bought it from a guy in Wales. It was at some drift shop or something. Pretty sound guys but I think they knew it was a little worse than they let on lol.  But it was £600 and the engine and running gear is all sound.
I've actually completed the one side and its this side you can see in the pics I've posted. I will upload a few more tonight as I've had to take some time off from the Rex.

hey lee, I was doing a search on hks fcon and come across a sale thread with my car on it from a guy in Essex way back it 2012. so you might be right.

Ha ha, well i viewed a black t2 just like that, but i think it had a 'MAZ2053' or similar number plate. It ran, had half the interior fitted, but both sills were rotten and needed a bit of work. It also had 1 of those 'air vent' rhs headlight covers that was unpainted lol. Anyway, after a month or so of deliberating, i called back and offered the asking price n then the owner had decided he wanted to keep it, and put the engine in an mx5 or something...... So a few months back i txt him on the offchance to see if he still had it, n he told me it had been sold!! It needed a good clean up and all the interior/dash/etc putting back together but once it was welded together it woulda been a decent car.

He lived in Romford, Essex. Itd be nice if it was the same car...! I since bought another FC so it didnt matter.

as you can see from this photo its pretty much fell to bits the rail is quite bad so had to cut it out and make a new section.

Well starting to refit some sections just so it feels like im actually getting somewhere as progress seems slow but trying to work, see the family and work on the rx is a bit of a juggle and I never know if I will be down the unit from one day to the next.

Well this is my first time doing this sort of metal work normaly work with a lot thicker materials but it's coming on nicely.

next set of pics as ive not been able to get any time down the unit the last day or to and trying to keep it on my mind while im all guns blazing.
on the plus side ive just ordered a new 150L compressor so excited to start using some decent air tools, and have a sort out as parts and bits from the rx are starting to mount up. its only a small unit and I have a mate who has a fiat 126 we are fitting (hopefully) a hyabusa engine to >:D

after fitting the floor a pal suggested I should try and swage the floor so we made a small press which we fitted to the floor and pressed it to give it some extra strength

That's pretty much the floor tub done next on the list is the sill.
now I searched hi and low for sills, doner cars would  more than likely end up in a similar condition so that only left me one option, Mazda.
so I had the guy at my local mazda dealer fax me an exploded diagram of the sill arrangement and it didn't look like a full sill to me but to hell with it.
I waited four weeks for it to finally turn up and its no bigger than my two year old and at £150 I was a little gob smacked. :angry5:
but again my pal (who does the sheet steelwork at a jaguar e type restoration company) took the sill and formed four copies from the original. sweet! so back to it. well the second pic shows the old sill and then the two welded together sections that will be my new sill.

well I seem to dig a little further reguarding the rear arch and found a hell of a lot of filler  :(

so Ive now jacked up the car a little more and removed the rear bumper and started to start on the passenger side  ::)

so that's it im all up to date so the photos will slow up until im next at the unit and that will all depend on work but at least next weekend is my weekend off work and I can get down there and get some work done.

Right well my new compressor turned up and had a weekend on the rex so ill give you guys a little update,
well to do any work in the foot well on the passenger side I needed to tidy up the loom and remove the hks fcon and ecu and after digging threw several alarm systems that have leached into the system and chopped wires all over the place I think I managed to get it all about ready for the weekend oh and while I was there I whipped out the dash.

so now there's a bit more space for me to work I started cutting out all that rust and start getting some solid panels back in,
was in to minds to cut out more than I needed just to make it mirror the drivers side but then decided why make more work for myself and got back to the graft.

so that's the floor all solid I'm pretty happy with it, just need to add the swage lines to add a little shape to the panels and I can forget about the floor for a while, just the sill to go next and I can start getting the small bits sorted like around the window and sunroof. im not the best with words and some may find me hard to follow I can only apologise.

Well its been a little while since I last updated but I've managed to sort the floor and sill out on the passenger side looking pretty good for now
so still a lot of metal work to do but I'm going to give it a rest for a bit and strip back the engine bay,

Hi guys, been a while but i've managed to get a little more done, I now only have the rear of the car to sort out rust wise anyway.
but in the mean time to have a break away from repairing rust I spent a few days at the unit welding up holes and digging out sealant, ill upload a few pics in an hour or so.

well as I said, id had finished working on the sills and I couldn't bare starting the boot floor and lower rear quarters,
so I had a small bit of rust in the bay so I started welding up all the holes and grinding them all back for a nice smooth but factory look.
there is around bar section in the bay that had started rotting back into the chassis legs also so while I was going great guns on the bay I sorted this also. anyway ill upload pics,

so after finishing the other side and a few more small sections I wont bore you with the front was pretty much rust free, so out with the etch primer then a top coat of filler primer,

I'll say this now, lol im no sprayer but my mate is and he let me have a blast with the primers as apparently you cant really get it wrong at this stage as ill be smoothing the bay anyway and re-priming before top coat.

Good work!  It always amazes me that Mazda were able to find a material thinner than a Aldi carrier bag to make the floor out of on the T2's!

Can't wait to see it finished.

well I cracked on with the boot and rear quarters, the factory jack bracket and floor which it sits on was rotten so that got replace and my battery will be located there.
I didn't take many photos as I just had to crack on with it because I had to finish the rust as its driving me insane.
so I got it done and under sealed the floor,  ;D ;D ;D
im really pleased with it and now I can start to sort out the subframes and get her rolling again.

Fantastic work - I know from my own limited experiences tackling rust it can seem like a never ending uphill battle.  Good to see it progressing after all your efforts.  Keep it up -  be good to see another FC back on the road  :)

Thanks ken, well time for a bit of an update to keep myself and  anyone that's interested happy,
Managed to get all the rear sub and diff all painted and looking nice, all the rear hubs were split and discs and pads thrown in the bin.
while I was there I got rid of the dust shields and removed the rear bearings,
I was thinking of having a fuel tank in the boot but after a bit of a think id prefer the standard tank keeping the back free and uncluttered so I cleaned up the tank and repainted it as it was completely rust free which is the first time ive said that about anything on the turbo ll.

So just a couple more bits to tackle on the back end,
1. The rust around the rear window seal
2. The massive dent in the rear quarter

Hopefully by midday Sunday I should be the prod owner of an s4 and im hoping to steel a few bits from it for the turbo ll
Wish It came up a lot earlier as I would have used the S4 but hay ho what can you do.

Things have been a little slack on the fc front as i've been stupidly busy at work and also trying to get a bit of carp fishing in while the weathers been good, but as its started to turn for the worse I'm back at it and its moved on a little bit since I was last on here most of the work happen a while back but ive just not had time to upload pics and so on.

managed to find myself a doner car,
which I wish I had found earlier as id of used the shell as its rust free apart from the rear hatch lock area, but the guy I had it from had cut all the front tubs out and all the framework for the inside of the doors but it was ideal for what I needed.

To be honest I'm not sure I'll just build it how I think it should be.
It will be clean poss stanced but nothing silly as I will be using it as a toy for a weekend blaster. Hoping to do a nice engine build with some decent hp
Nice detailed shaved and tucked bay. Job done. I think lol ;D

Well had a few hours this afternoon so I buzzed off the paint and got the roof, quarter, sill and boot in etch primer.
Will carry on bit at a time and then it's on with the filler and smoothing the whole thing over. Can't wait if I'm honest never been a fan of sanding but I'm looking forward to it. Ask me that 30 mins in to the first panel lol the answer might be different. Anyway some pics. Not looking bad.

thanks for the kind words guys. I really am just winging it a little to be honest.
It's all a bit slow process at the minute as I'm working my way round the car a few hours at a time when ever I have it free,
Managed to get the other side done and the door all stripped back ready for The DA,
I have the weekend off so I can see some real progress happening over the coming days.

Things are moving in the right direction and pretty quick at the minute. Got all the panel work in etch and starting with the filler in a few areas
I messed it up by sticking it on over the etch and without keying it up. So it's got to come off but I only did a small amount so no great loss.

You guys might be aware I've been trying to source a sunroof panel as mine is well past saving so it's been ages dozens of phone calls and people never getting back to you. Just a pain in the rear to be honest. Why I never thought of it earlier baffles me as it's normally the first thing we do.
But I gave my issue a Google and it came up with a guy from the states who had found an FC and an mx3 in the same scrap yard and fitted the sunroof mechanism from the mx3 to the FC.
So I had a look on eBay and found an mx3 for breaking and managed to swindle one for £50 worth taking the hit on considering my position,
So it arrived yesterday morning as I was planing on getting the bonnet and tailgate stripped so I took it with me and gave it a trial fit and so far so good as long as the panel sits the same height in the FC mechanism it will be a perfect fit.

Thanks. It's getting there now I've just got to strip the engine and start on that next bit I will keep you guys updated anyway.

Oh and does anyone know if I can purchase a set of bonnet struts as I welded up the holes to bolt the support rod back on lol  :'(

Well the day has come...  im on the look out for some sills...  ive contacted Mazda with no joy I'm just hoping and praying you would consider selling a pair of the ones you had made up please? pretty please? Help a fellow RX brother out. :occasion14:

Sorry mate I wish I could help, my pal who did the sheet metal work on the sills no longer has access to the equipment required.
I’m sure you could do the same as me though and purchase one from Mazda then source a company to roll/shape some longer versions.
